Understanding Pressure Drop in Air-to-Air Heat Exchangers

Every air-to-air heat exchanger sits between two competing masters: it must recover as much energy as possible while letting the fan push air through with the least resistance. The measure of that resistance is pressure drop, and it is one of the most misunderstood numbers in HVAC specification. A low pressure drop looks cheap on paper, but it can mean an undersized core that recovers little energy. A very low face velocity buys you effectiveness only at the cost of a huge, expensive casing and a fan that still has to move the same air. Understanding the trade-off is the difference between a recovery system that pays for itself and one that quietly costs more than it saves. This article explains what pressure drop really is, how it trades against effectiveness, and how to size a core that gets the balance right.

What pressure drop actually is

Pressure drop, often written as ΔP, is the static pressure a fan must add to force air through the exchanger core, the filters, and the ductwork. It is expressed in Pascals (Pa) or inches of water gauge. In an air-to-air core the dominant contributor is the narrow corrugated channel between plates: the smaller the hydraulic diameter and the higher the velocity, the larger the frictional loss. For a given core, pressure drop rises roughly with the square of face velocity, so a 20 percent increase in airflow can add nearly 45 percent to the resistance. That non-linearity is why oversizing a fan to “be safe” is expensive and why the recovery core must be matched carefully to the design flow.

The fan pays for every Pascal. Fan power scales with the product of flow and pressure, so a core specified with an extra 50 Pa of drop can add kilowatts of continuous motor load across a building’s operating hours. When you evaluate a unit, always read the pressure drop next to the effectiveness—never one without the other. Our 熱交換器選定ガイド explains how we balance these in practice.

The effectiveness–pressure-drop trade-off

Effectiveness—the fraction of available energy actually recovered—improves as air spends more time in the core, which means a longer path, a deeper core, or a lower face velocity. But lowering face velocity to chase a few more points of effectiveness makes the core physically larger and, per unit of recovered energy, often raises first cost more than it saves. There is a sweet spot, and it is different for every duty. The table below shows the typical relationship for a counter-flow plate core at a fixed airflow.

Face velocity (m/s) Pressure drop (Pa) 顕熱効率 注記
1.5 ~60 ~82% Large core, best recovery
2.0 ~110 ~78% Common design point
2.5 ~190 ~74% Compact, higher fan cost
3.0 ~300 ~70% Marginal gain, steep fan penalty

The lesson is not “go slow”—it is “specify the lowest velocity that meets your effectiveness target without bloating the unit.” A well-designed プレート熱交換器 typically lands at 1.8–2.5 m/s face velocity, where the curve is flat enough that small changes in flow do not wreck performance.

Flow arrangement matters too

How the two airstreams are arranged changes both effectiveness and the pressure budget. Counter-flow cores reach the highest effectiveness for a given size but need a longer flow path; cross-flow cores package neatly into a square footprint and are easier to install, at a modest effectiveness penalty. Many real cores are a mixed or oblique flow that splits the difference. The choice affects not just recovery but the duct connections and the casing the manufacturer can ship. We cover the pros and cons in our cross-flow vs counter-flow comparison.

Measuring and verifying on site

After installation, pressure drop is also your quality check. Measure it with a manometer or Magnehelic gauge across the core at design flow and compare to the nameplate. A large gap signals fouling, a blocked filter, or a core that was never the right size. Remember that two cores in series, or a core behind a restrictive filter bank, add their drops—so budget the whole air path, not just the exchanger. For the building-level view, our air-to-air heat recovery overview ties pressure drop into the broader energy picture.

Get the balance right with our engineers

Pressure drop is not a number to minimise in isolation—it is one side of a trade with recovery, first cost and fan energy. If you are sizing a new air-to-air system or diagnosing a unit that is underperforming, our team can model the trade-off for your exact duty. よくある質問

What causes pressure drop across a heat exchanger?
It comes from the resistance to airflow through the core and the connected ducts, rising as the surface fouls.

Why does pressure drop matter?
Fan energy scales with pressure drop, so a high or rising drop directly raises operating cost.

How can pressure drop be reduced?
Use a larger core, lower the face velocity and keep the exchanger clean through planned maintenance.

Does flow arrangement affect it?
Counter-flow and cross-flow designs trade off pressure drop against effectiveness, and the choice shapes both.
